The Plan:

Front: Dana 60 front axle out of a 2004 Ford Super duty. High pinion driver side drop. The axle shafts are 35 spline inner and outer. WMS to WMS is 72 inches.

Rear: Chevy 14 Bolt Full Floater, full width

Gearing: 4.56

Wheels: Hummer Dual Beadlock split 8 bolt wheels, 16.5 with cut and recentered 8 x 6.5" pattern, 3.5" backspacing

Sus: 3 link front, 16" COs, leaf sprung rear (3 link in the future), 16" Bills

Tires: Goodyear Wrangler radials 37x12.50x16.5

Update 070612: Picts of Dana 60

Just picked this up. Pretty much complete except gears which I was going to change anyway. Rotors, hubs, unibearing hubs, locking hubs, 35 Spline Inner and Outers, Calipers, brake pads, drag link, center link, 3 member, and 3.5" axle tub with housing, already shaved. Got this for really sweet deal!! OH and the hubs have an ABS wire coming out - will have to see if it works!!!

Update: 070812

A little "Devolution" today; swapped back in the C200 (yes, I did it by myself!) so I can drive it while I am still collecting parts for the SAS. Glad I kept that axle!

I will also be putting back on the stock wheels and tires as well so I can demount the 38s and put them and the r16 beadlocks for sale. I will really hate to see those go, I really loved those wheels but there's no way a 4.5" bolt pattern will fit over the hubs of the new axles.

Tomorrow or Tuesday the unibearing hubs will go over to Currie for redrilling to a standard 8 x 6.5" pattern. Also need to find out from Currie how much it will be to retube the D60, as I think that will make Kenny's life easier.

I was happy to get a D44 and Ford 9" for $350.

What gearing are you going with, Oz?

$350 for that D60. I'm getting a FF 14 bolt next week for $500, but it already has the 456s, which to answer your question is what I will be gearing. Were you axles complete ?

How close do the 4.56's get to the stock setup, meaning are those the gears that come closest to the stock ratio setup? For me to run 35's, I have to run 5.13's. Both of my axles were complete, but certainly not rebuilt. I am picking away at mine a little at a time.

when i was running 38s , on the 456s I was 2200 rpm @ 70 mph. This time I'll be on 37s

I had a link to a gearing calc., but I cant find it. IT said that i only needed a 3.83 to be at stock on a 38" tire (oem AT is 3.13 gears on 31" tire)

But with the extra weight, armor, etc. my X LOVEs the 456s. Hell my hwy MPG when up to 16 mpg. I imagine with the free wheeling hub I may get up to 18 mpg. I know 8th man gets 18 mpg on his SAS gen 2

You guys definitely have an advantage over us 1st Gens when it comes to gearing for an SAS, not to mention the extra power under the hood.

Why is it needing retubed? Are the 2nd gens not drivers drop?
Also curious as to why your ditching the lavs & downsizing.

Yes the 2nd gens are indeed DD, but a newer Dana 60 Ford does not have really any tube coming out near the Cs (see pict). So not a lot of room to work with for the DS axle link mount. As well as to help get the pinion right under the TC to try and eliminate any outboard driveshaft angle.

Also curious as to why your ditching the lavs & downsizing.

I really really hate getting rid of those LAV tires. But they are r16s. The r16s that they are on are a 6 x 4.5 lug pattern. These will not fit over the hubs on the new axles. Major Bummer. SO, as a cost saving measure, I can get 16.5 Dual beadlock Hummer wheels relatively inexpensive and be at a rim size where are a ton more tire options available for large size tires. I have a source for 37" tires with 75-85% tread at $100 each.

Changing from 16" rims to 16.5" kills two birds with one stone

True, dont get your tires from trailworthyfab they screwed around with mine for a month then shipped the over an hour away from me.
100dollarman.com sells tires & double beadlocks plus other military surplus gear.
So are you going to recenter the h1s or run dually hubs?

yeah just the wheels from TWF, and $100man is about 45 mins from me. Going with the recentered wheels from TWF

What did you find out about the ABS wires did they end up working or did you have to fool the system some how?
